On a weekly route, that means 39 fewer return truck movements per year and an annual saving of \u20ac147,420 on return transport alone. Saving 75 cents on every euro previously spent on return journeys.<\/p><p>No warehouse redesign. No retraining. No disruption to the customer\u2019s Spanish assembly plant. The transition happened over several weeks while both container types circulated together, fully interstacked.<\/p><h2><span class=\"ez-toc-section\" id=\"A_Logistics_Problem_Hidden_in_Plain_Sight\"><\/span>Ein logistisches Problem, das im Verborgenen liegt<span class=\"ez-toc-section-end\"><\/span><\/h2><p>Jahrelang verlie\u00df sich das Unternehmen auf traditionelle Stahlgitterboxen, um seine Bauteile nach Spanien zu transportieren. Die Container waren langlebig, den Kunden vertraut und mit den bestehenden Logistiksystemen der Automobilindustrie voll kompatibel.<\/p><p>\u201cSie haben w\u00e4hrend des Transports perfekt funktioniert\u201d, erkl\u00e4rt der Projektleiter Ivaylo, w\u00e4hrend wir an Stapeln fertiger Bauteile vorbeigehen, die auf den Versand warten. \u201cDas Problem war nicht, dass sie voll wurden. Das Problem war, dass sie zur\u00fcckkamen.\u201d<\/p><p>Bei jedem Transport mussten die leeren Container zur Wiederverwendung nach Bulgarien zur\u00fcckgebracht werden. Da die Gitterboxen starr und sperrig sind, nehmen sie sowohl in beladenem als auch in leerem Zustand fast das gleiche Volumen ein.<\/p><p>\u201cMan zahlt fast doppelt\u201d, sagt mir der Planmanager Victor sp\u00e4ter in seinem B\u00fcro mit Blick auf die Produktionshalle. \u201cEinmal f\u00fcr den Versand des Produkts. Und noch einmal, um Luft zur\u00fcckzuschicken.\u201d<\/p><p>Bei so gro\u00dfen Entfernungen waren diese Leerkilometer teuer. Die Kraftstoffpreise schwankten. Fahrermangel erh\u00f6hte die Preise. Nachhaltigkeitsziele erh\u00f6hten den Druck, unn\u00f6tige Transporte zu reduzieren.<\/p><p>Irgendwann fingen die Logistikkosten an, die Margen bei ansonsten erfolgreichen Auftr\u00e4gen zu untergraben.<\/p><p>\u201cWir haben festgestellt, dass wir die Produktion kontinuierlich optimieren\u201d, sagt der Betriebsleiter Victor. \u201cAutomatisierung, Energie, Material. Aber die Logistik - die war fast unangetastet.\u201d<\/p><h2><span class=\"ez-toc-section\" id=\"The_First_Conversation_with_ZAMKO\"><\/span>Das erste Gespr\u00e4ch mit ZAMKO<span class=\"ez-toc-section-end\"><\/span><\/h2><p>The turning point came during discussions with industrial packaging specialist ZAMKO. According to the project manager Ivaylo, the initial proposal sounded almost too simple. \u201cThey said: what if you could save more than 50% on your transport costs of returning logistic packaging?\u201d He laughs. \u201cIn automotive, when somebody says that, you immediately start looking for the catch.\u201d<\/p><p>The suggestion was to replace the Gitterbox pool with collapsible mesh wire pallet cages \u2014 designed to remain fully interstackable with the current Gitterboxes. The key advantage lay in reverse logistics. Folded cages occupy dramatically less volume.<\/p><h2><span class=\"ez-toc-section\" id=\"Why_the_Numbers_Work_The_Stacking_Ratio\"><\/span>Why the Numbers Work: The Stacking Ratio<span class=\"ez-toc-section-end\"><\/span><\/h2><p>The physics are straightforward. An empty Gitterbox is a rigid steel frame. With careful hand-loading \u2014 placing the top unit manually inside the second \u2014 the team achieves three Gitterboxes per pallet place on the return truck. That is the practical maximum, and it requires extra labour at both ends of the 2,700 km route. For this distance, the extra effort is worth it.<\/p><p>An empty mesh wire pallet cage collapses and nests. Twelve cages stack per pallet place on the return truck \u2014 no special handling required. Three Gitterboxes versus twelve cages per pallet place: a 4:1 ratio. Jeder Container interagiert mit mehreren Beteiligten: Montagewerke, Lagerbetreiber, Transportunternehmen und Qualit\u00e4tsingenieure.<\/p><p>\u201cDie gr\u00f6\u00dfte Herausforderung war nicht intern\u201d, erkl\u00e4rt der Projektleiter. \u201cSie bestand darin, unseren Kunden zu \u00fcberzeugen.\u201d<\/p><p>Die spanischen Empfangswerke waren an Standard-Gitterboxen gew\u00f6hnt. Ein Wechsel der Ausr\u00fcstung barg das Risiko einer Betriebsunterbrechung - etwas, das OEM-Lieferketten um fast jeden Preis vermeiden.<\/p><p>Hier wurde die Kompatibilit\u00e4t entscheidend.<\/p><p>\u201cDie K\u00e4fige lie\u00dfen sich perfekt mit den vorhandenen Gitterboxen kombinieren\u201d, sagt er. \u201cW\u00e4hrend des \u00dcbergangs konnten beide Systeme zusammen zirkulieren.\u201d<\/p><p>Das Layout des Lagers musste nicht neu gestaltet werden. Die Handhabung der Gabelstapler blieb identisch. Die Ladeh\u00f6hen blieben gleich.<\/p><p>\u201cAus ihrer Sicht\u201d, f\u00fcgt Ivaylo hinzu, \u201chat sich operativ nichts ge\u00e4ndert\u201d.\u201d<\/p><p>Die ZAMKO-Ingenieure arbeiteten eng mit beiden Seiten zusammen, um Stapelstabilit\u00e4t, Handhabungssicherheit und Beladungsmuster zu testen.<\/p><p>\u201cSie kamen nicht nur mit einem Produkt\u201d, bemerkt der Werksleiter Victor. \u201cSie kamen mit Berechnungen.\u201d<\/p><p>Detaillierte Transportsimulationen ergaben ein Einsparungspotenzial f\u00fcr ein ganzes Jahr R\u00fccktransport zwischen Bulgarien und Spanien.<\/p><p>\u201cDas war der Moment, in dem sich die Diskussion \u00e4nderte\u201d, sagt Victor.<\/p><h2><span class=\"ez-toc-section\" id=\"The_Economics_That_Made_the_Decision\"><\/span>Die wirtschaftlichen Gr\u00fcnde f\u00fcr die Entscheidung<span class=\"ez-toc-section-end\"><\/span><\/h2><p>Im Konferenzraum werden Tabellen auf einem Bildschirm angezeigt.<\/p><p>Transportkosten, gefahrene Kilometer, gesch\u00e4tzte CO\u2082-Reduktion.<\/p><p>\u201cDie Zahlen haben alle \u00fcberzeugt\u201d, sagt der Projektleiter.<\/p><p><a style=\"font-family: Roboto, sans-serif; background-color: #ffffff;\" href=\"https:\/\/zamko.eu\/de\/blog\/palettenboxen-fallstudien\/\">R\u00fccktransport<\/a>, Die R\u00fcckhol-LKWs, die zuvor leere Gitterboxen transportierten, erreichten oft die Volumengrenze lange vor der Gewichtsgrenze. Mit faltbaren Gitterboxen verbesserte sich die Auslastung drastisch.<\/p><p>Anstatt jede Woche mehrere Lkw von West nach Ost zu schicken, wurden weniger Fahrzeuge ben\u00f6tigt.<\/p><p>\u201cDie Einsparung betr\u00e4gt nicht zehn Prozent\u201d, erkl\u00e4rt Ivaylo. \u201cSie ist strukturell.\u201d<\/p><p>Der Kraftstoffverbrauch sank. Es wurden weniger Fahrer ben\u00f6tigt. Der Verwaltungsaufwand sank.<\/p><p>Es gab sogar unerwartete Vorteile.<\/p><p>\u201cWenn weniger Lkw ankommen\u201d, sagt er, \u201cverringert sich die \u00dcberlastung der H\u00f6fe. Die Disposition wird einfacher.\u201d<\/p><p>Victor, der Betriebsleiter, beugt sich vor.<\/p><p>\u201cBei der Automobilzulieferung ist Zuverl\u00e4ssigkeit wichtiger als der Preis. Aber wenn die Zuverl\u00e4ssigkeit gleich bleibt und der Preis sich deutlich verbessert, dann ist die Entscheidung klar.\u201d<\/p><h2><span class=\"ez-toc-section\" id=\"No_Disruption_Allowed\"><\/span>No Disruption Allowed<span class=\"ez-toc-section-end\"><\/span><\/h2><p>Perhaps the most remarkable part of the transition is how little actually changed inside the factory.<\/p><p>On the packaging line, operators continue loading components exactly as before.<\/p><p>Forklifts approach cages from the same angle. Stack heights remain standardised.<\/p><p>\u201cWe promised our teams there would be no operational complications,\u201d the project manager says.<\/p><p>That promise mattered.<\/p><p>Production facilities running contracts for major European car manufacturers cannot afford experimental logistics solutions that slow throughput.<\/p><p>\u201cThe cages entered circulation gradually,\u201d he explains. \u201cMixed with Gitterboxes.\u201d<\/p><p>Because both systems interstacked safely, the transition happened invisibly.<\/p><p>\u201cThere was no big switch-off moment,\u201d he says. \u201cOne week you noticed more cages than gitterboxes.\u201d<\/p><h2><span class=\"ez-toc-section\" id=\"Sustainability_as_a_Bonus\"><\/span>Sustainability as a Bonus<span class=\"ez-toc-section-end\"><\/span><\/h2><p>Although cost savings drove the project, environmental gains quickly followed.<\/p><p>Fewer return trucks meant lower emissions.<\/p><p>For a company increasingly focused on lightweight materials and electrification projects, the alignment mattered.<\/p><p>\u201cWe are already investing heavily in sustainable production,\u201d the plant manager says. \u201cEnergy efficiency, renewable power agreements, lightweight materials.\u201d<\/p><p>Reducing unnecessary transport kilometres supported the same philosophy.<\/p><p>\u201cYou cannot talk about sustainability only inside the factory,\u201d he adds. \u201cLogistics is part of the footprint.\u201d<\/p><p>39 fewer truck movements per year on a 2,700 km route represents a significant and documentable reduction in Scope 3 Category 4 transport emissions \u2014 directly reportable under CSRD and GHG Protocol frameworks.<\/p><h2><span class=\"ez-toc-section\" id=\"Lessons_Learned\"><\/span>Lessons Learned<span class=\"ez-toc-section-end\"><\/span><\/h2><p>As trucks depart the loading bays behind us, each trailer precisely filled, the project manager reflects on what surprised him most.<\/p><p>\u201cHow simple the solution was,\u201d Ivaylo says.<\/p><ul><li>No new warehouse investments.<\/li><li>No retraining programmes.<\/li><li>No redesign of transport equipment.<\/li><\/ul><p>\u201cSometimes innovation is not robotics or software,\u201d he says. \u201cSometimes it is just asking: why are we transporting empty space?\u201d<\/p><p>ZAMKO\u2019s role, he emphasises, was not only supplying equipment but guiding the calculation process.<\/p><p>\u201cThey understood both packaging and logistics economics.\u201d<\/p><p>For Victor, the plant manager, the lesson is even broader.<\/p><p>\u201cIn\u00a0<a href=\"https:\/\/en.wikipedia.org\/wiki\/Automotive_industry\" target=\"_blank\" rel=\"noopener\">automotive<\/a>, people resist change because mistakes are expensive,\u201d he says. \u201cBut if you can change without risk &#8211; that is powerful.\u201d<\/p><p>Outside, another truck begins its long journey west toward Spain, loaded with components destined for the next generation of European vehicles.
